Consolidation is where pickers park part-picked totes on a grid until all bundles for an order are complete. Dark Store Systems supports scan-to-park flows, supervisor 2D/3D grid views, and handoff jobs to move consolidated totes to packing. Orders can show a parked despatch status while remaining visible in the pick queue.

What is consolidation in warehouse picking?

Consolidation is a holding stage between pick and pack. When an order spans multiple zone bundles — common on multi-aisle walks — pickers finish one bundle and park the tote on a consolidation grid instead of carrying incomplete work to packing.

The grid gives supervisors a floor-level view of which orders are waiting for remaining bundles. Without it, part-picked totes clutter packing lanes and operators lose track of which tray belongs to which order.

How does consolidation work in Dark Store Systems?

  1. Picker completes a bundle walk — Totes hold picked lines; the order may still need bundles from other zones.
  2. Scan-to-park on the grid — Consolidation_ParkTote records the tote in a grid slot; the handheld prompts park rather than pack when work is incomplete.
  3. Supervisor monitors the grid — 2D and 3D grid views show occupied slots, order linkage, and status labels in text (not colour alone).
  4. Remaining bundles complete — Other pickers finish their zones and park or merge work until the order is whole.
  5. Handoff to packing — Consolidated totes move to the packing workspace via explicit handoff jobs; walk exit copy directs operators (“Take picked totes to the packing area” or “Move to consolidation”).

Orders in consolidation can display a parked despatch status while staying visible on the pick queue until the full order is ready.

When should a picker park work in consolidation?

Park when not all bundles for the order are complete — typically after a zone bundle walk when another zone still owes lines. Also park when walk exit confirms missing items and the order must wait for rebundle or follow-up picks (handled by queue rebuild, not a separate Repick job).

Bundle picking is the usual upstream path: zone pick-work units complete in sequence, with consolidation bridging multi-bundle orders.

Why does consolidation matter on busy floors?

Multi-bundle orders are normal in high-SKU sites. Without a defined park grid, part-picked totes stack at pack benches and block lanes meant for complete orders. Consolidation keeps incomplete work visible and off the packing line until the order is fulfilable.
