Warehouse picking — software, workflows, and proof

Warehouse picking software guides operators from order release through scan-confirmed picks, tote handling, and packing handoff. Dark Store Systems implements bundle picking (zone pick-work units), pick-face validation before release, sequenced pick routes, batch pick, and configurable photo evidence — with packing video on the pack station. Built for UK fulfilment teams running dark stores and multi-channel warehouses.

What picking modes are live in Dark Store Systems?

Production picking paths in the live WMS are bundle picking, batch picking, and paper picking. Each path is operator-visible in the admin app — not a roadmap mock screen.

ModeWhat it isWhen teams use it
Bundle pickingZone-grouped pick-work units (OrderBundles) on the handheld bundle stationDefault scanner walk: collect totes, sequenced lines, confirm or skip, hand off to consolidation or packing
Batch pickingOrderPickBatch jobs across orders (pick flow 3)Higher-volume sites grouping work across multiple orders in one walk
Paper pickingPrint, assign, scan to completeTransition sites or parallel method alongside scanner picking

Bundle pick splits orders into zone pick-work units — not kit or BOM pick-as-one-SKU. Batch pick is the live multi-order mechanism in the WMS. Some admin screens labelled “multi-order” or “optimised grouping” are mock UI with disclaimers; evaluate batch pick and bundle pick as production paths.

Cluster picking (one picker, multiple orders in a cart cluster) is common industry terminology but is not implemented as a WMS backend mode in Dark Store Systems today.

How does warehouse picking work from release to packing?

  1. Orders enter the pool — Supervisors release work from the order pool when the floor is ready; release triggers bundle building and pick-queue placement upstream of validation.
  2. Pick-face validation gates release — The system checks stock on active pick-face locations (types 7 and 8) before a bundle is assigned. Bundles show Valid, Short pick, Empty, or Not valid; only ready bundles should reach pickers. See pick-face validation.
  3. Pick routes sequence the walk — Bays map to routes; zones assign routes; Picking_SortPickJobs sorts jobs by route order. Operators follow the handheld sequence automatically. See pick routes.
  4. Operators pick, skip, or confirm missing — On the bundle station, pickers confirm scans, defer lines (skip), part-pick, or mark Do Not Pick. Missing confirmation applies forced skip quantities and may rebundle affected orders. There is no separate “Repick” job — rebundle and queue rebuild handle follow-up.
  5. Totes park or move to packing — Part-picked work parks on the consolidation grid until all bundles for an order are complete. Complete walks exit to packing lanes with explicit handoff copy (“Take picked totes to the packing area”).
  6. Evidence links pick to pack — Scan confirmations record at pick (evidence stage 1). Configurable photo rules apply when barcodes cannot be scanned — not mandatory video on every pick. Packing stations capture video evidence (stage 2) for supervisor review. See pick and pack evidence.

Why does pick-face validation matter before a pick walk?

Empty bays are the most expensive mistake on the floor: wasted walk minutes, silent short picks, and packing waits. Dark Store Systems runs line-level validity, bundle gates (assert_bundle_pickface_pickable), and supervisor bulk checks — including PickFace Check on orders and V2 prefix replay on the queue.

Pick-face validation connects to assisted fill when stock needs replenishing before release. Supervisors use the pick queue as the control surface for validity status, rebuild, and daily summary.

What evidence exists from pick to despatch?

StageWhat is capturedWhere reviewers see it
PickScan confirmations; optional photo when rules requireEvidence rules mapping (stage 1); order and supervisor views
PackVideo at pack station (stage 2, type 2)Order detail panel; supervisor packing video view
DespatchShip commit on printOrder history and warehouse events

Evidence supports operational review and dispute reduction — not a consumer damage-claims portal. Packing video is captured at the pack station, separate from optional pick-time photos.

Frequently asked questions

What is bundle picking in Dark Store Systems?

Bundle picking splits orders into zone-grouped pick-work units (OrderBundles) for handheld walks. Operators collect totes, follow sequenced lines on the bundle station, confirm or skip items, then move trays to consolidation or a packing lane. Pick-face validation blocks release when stock on the face is insufficient. This is the live WMS path — not kit or composite pick-as-one-SKU.

How does pick-face validation work before a pick walk?

Before release and on pick confirm, the system validates that required stock exists on pick-face locations (types 7 and 8). Line-level validity and bundle gates (assert_bundle_pickface_pickable) prevent assigning work that cannot be fulfilled. Supervisors run PickFace Check and bulk replay on the queue. Bundles display Valid, Short pick, Empty, or Not valid.

What happens when an item is missing during picking?

Operators can skip (defer), part-pick, or mark Do Not Pick. Confirming a missing item applies forced skip quantities, may set DNP on the product, and rebundles affected orders. Walk exit prompts confirm missing before totes move to consolidation or packing. Follow-up work is handled by rebundle and queue rebuild — there is no separate Repick job.

Is video recorded during picking?

Not by default on every pick. Scan confirmations record at pick (stage 1). Photo evidence applies when configurable rules require it and a barcode cannot be scanned. Packing video is captured at the pack station (stage 2) and is reviewable per order by supervisors.

Does Dark Store Systems support cluster picking?

No — cluster picking is not implemented as a WMS backend mode today. Production paths are bundle pick (zone pick-work units), batch pick (OrderPickBatch), and paper pick. See the cluster picking guide for an honest comparison of industry terms versus what ships.
