Bundle picking — live handheld pick walks
Bundle picking in Dark Store Systems splits orders into zone-grouped pick-work units (OrderBundles), not kit BOM picks. Operators collect totes, walk sequenced lines, confirm or skip, then move trays to consolidation or a packing lane. Pick-face validation blocks release when stock on the face is insufficient — the live WMS path.
What is bundle picking in Dark Store Systems?
Bundle picking is the default scanner walk for most UK fulfilment sites on Dark Store Systems. When orders release from the pool, the WMS builds pick bundles — zone-grouped work units (OrderBundles) — rather than sending one picker on a single-order tour of the entire warehouse.
Each bundle contains the lines a picker can fulfil within one zone pass. Operators work on the bundle pick station (picking-bundle in the live WMS): collect empty totes, follow sequenced jobs, scan to confirm, and handle exceptions before exiting the walk.
Pick bundles are not kit or BOM pick-as-one-SKU. ProductBundles in catalog data are sellable kit listings; picking remains line and product-instance based. See product bundles vs pick bundles for the naming distinction.
How does bundle picking work on the handheld station?
- Assign a bundle — The picker accepts work from the bundle pick queue. Only bundles that pass pick-face validation should be assigned — status labels include Valid, Short pick, Empty, and Not valid.
- Collect totes — Operators scan or assign totes to the bundle before the walk begins. Tote count matches the bundle structure for that zone pass.
- Walk sequenced lines — Pick routes sort jobs by bay sequence. The handheld shows the next location and product; the picker confirms with a scan or records an exception.
- Confirm, skip, or mark missing — Skip defers a line. Part-pick records a lower quantity. Do Not Pick (DNP) marks a product as unpickable. Missing confirmation applies forced skip quantities and may rebundle affected orders.
- Exit the walk —
Picking_WalkExitPrepareandPicking_WalkExitFinishprompt the picker to confirm missing items before handoff. UI copy directs operators to take picked totes to the packing area or park in consolidation. - Hand off to packing or consolidation — Complete bundles move to a packing lane. Part-picked multi-bundle orders park on the consolidation grid until all zone work is finished.
This is pick flow 1 (pick-then-pack) — separate from batch pick (pick flow 3) and paper picking.
Why do zone pick-work units beat ad-hoc single-order walks?
In high-SKU warehouses, sending one picker through every bay for every order wastes walk minutes and congests aisles. Zone pick-work units let multiple pickers work the same order in parallel — each completing their zone before consolidation or packing.
Pick-face validation upstream prevents the most expensive failure: a full walk to an empty bay. Supervisors monitor bundle validity on the pick queue before releasing volume at peak.
In our experience at Approved Food scale, the combination of zone bundles, route sequencing, and explicit missing confirmation reduces silent short picks — the failures nobody records until packing stalls.
What should I evaluate next?
- Warehouse picking hub — map all live picking modes and evidence chain
- Batch pick vs multi-order picking — when batch pick suits your volume better than bundle pick
- Missing item workflow — skip, part-pick, DNP, and rebundle detail
- Pick and pack evidence — scan confirmations at pick; packing video at pack station

Frequently asked questions
Is bundle picking the same as kit or composite picking?
No. Bundle picking creates zone-grouped pick-work units (OrderBundles) for handheld walks. Catalog ProductBundles are sellable kit listings — order lines may reference bundle IDs, but picking remains line and product-instance based. Do not assume one-SKU kit picks without verifying your product setup.
Can pickers skip a line and return later?
Yes. Skip defers a line within the walk. Part pick records a lower quantity. Do Not Pick marks a product as unpickable. Confirming a missing item applies forced skip quantities and may rebundle affected orders. Follow-up work is handled by rebundle and queue rebuild — there is no separate Repick job.
What is the difference between bundle pick and batch pick?
Bundle pick (pick flow 1) splits orders into zone pick-work units for handheld walks — pick-then-pack. Batch pick (pick flow 3) uses OrderPickBatch jobs to group work across multiple orders in one walk. Both are live WMS paths. Some admin screens labelled multi-order are mock UI — evaluate batch pick and bundle pick as production options.
Is video recorded during bundle picking?
Not by default on every pick. Scan confirmations record at pick (evidence stage 1). Photo evidence applies when configurable rules require it and a barcode cannot be scanned. Packing video is captured at the pack station (stage 2) — separate from optional pick-time photos.
